Thanks for the update, correction, and photos, Bill! Can you post a photo of the inside of the exhaust box, please? Rascal Phil, why did you wait until I buttoned it up and stored it away. But you know I will gladly unwrap it for you... just may be later tonight before I have a chance. Here's a photo, and can send different angles to your email if you like. I didn't have to remove 7 clips, since I only had 6 on it. (Just kidding, the cans were just lightly taped together since I was going to experiment a bit later this week with various USD and silicone aftermarket diaphragms. Always glad to help you.)

Whew! I'm glad you didn't pull the clips. Thanks for the photo. This side looks exactly like my later box minus the rimmed horn. Is there any other difference?

What about the brass screws holding the horn? These are not plated. I hadn't noticed the crack in the rim of this can until looking at the photo. I guess it may have developed from same stress event that created the one on other can, but at least a leak on this side of diaphragm shouldn't be an issue. I guess I need to be wearing reading glasses when working on these things.

Huh. That seems to be a thing with the early stuff. Lots of things not plated. My ?? reg (narrowing the ID down to a Broxton red, green, or early blue label) had an unplated IP adjuster and spring seat, which I replaced with one that is plated. All the new parts I got are plated as well.
The levers and bits being plated is legit, b/c regulators need to be serviced. Maybe I shouldn't have sent the original IP adjuster and spring seat to be plated...
I'm having the same problem as you. Not with cracks, but being able to see defects. Everything looks great w/o my magnifiers.

I am attempting to figure out how to silver solder cracked boxes. I began with a split AquaLung box which is pretty bad. I am no soldering expert, and after several attempts, I got a decent result, but not what I'd hoped for. Box on the left. You can't see much there. I'll post more photos. It will require some grinding and shaping to get the excess material out of the diaphragm seating groove. Even so, I might be encouraging more cracks. I'm using a propane and oxygen rig with a nice jeweler's torch handle now, after attempts with oxy-acetylene (way too hot), and Oxy-MAPP (still too hot). I have a silversmith friend who might be able to help me figure out the best approach. Maybe he'll school me a bit.

Is the chrome plating causing some interference, and does it get damaged?

Yes, you have to grind chrome away for the solder to stick. I've soldered things like Healthways box rings by filing the crack with a triangle file to set up for a fillet. The solder flows into the crack and doesn't stick to the chrome. This method doesn't take away too much chrome, but the heat does discolor it. If I can get a good result on this box, I'll have it replated.

Here's a photo of the crack after soldering and cleaning up. The box halves fit fine! The crack went all the way through the flange from about halfway up the side.

This is an AquaLung box, I think. Tabs are 180 degrees from DAAM. Chrome is satin.
